THE PRODUCTION PROCESS The production process is completely integrated and it allows us to optimise on costs, to grant constant quality and to offer a select product. FIRST PHASE: texturization and "spiralatura". The "spiralatura" plant is able to produce 90.000 kgs per year of first quality yarn, while the texturization plant which has its production capacity of 1.500.000 kgs it gives elasticity to the POY ( pre oriented yarn ), giving much more fitting on the tights. The raw material is Oko-Tex certified. SECOND PHASE: the texturized yarn goes into the knitting department, where electronic circular machines knit fancy and medium high quality styles starting from 10 up to 300 Deniers. Single and Double feed machinery produce socks and production units specializing in cheap productions such as 100% Nylon smooth knit and stretch hosiery complete the panorama of machinery used in this business. THIRD PHASE: sewing. This is the department where computerised production and female manual dexterity merge. From knitting the semi-finished product goes into sewing where the tights are simultaneously cut and sewn by special machines after being loaded by an operator. Once sewn, the product is automatically sucked into a special tube system that goes across the whole department and is then placed in special dyeing bags. High quality products are still to this day sewn by hand, likewise the quality control is carried out manually. FOURTH PHASE: the dyeing department of Macomer has a monthly production capacity of 6 million pairs. The assistance of highly specialized technicians allows us to run both a very advanced and automated plant, in addition specialised products are dyed in manual dye baths. Once the bags are placed inside special baskets there is an automated mechanical arm that places them inside the dyeing machines and removes them only at the end of the dyeing process. The computer mixes the formula, this guarantees that the operator does not touch the chemicals at any time. FIFTH PHASE: packing Dept.. This is the most amazing part of the production process. Specially modified machines, created with the collaboration of the most advanced engineering companies, board the tights using steam (with or without the shaped foot), checks them and then packs them immediately. The machines can pack products in automatic flat packs or boxes. CERTIFICATION - A FURTHER STEP TO QUALITY The company's enormous effort towards higher quality at all levels resulted, at the end of 1996, in all the group's production and commercial departments being certified with the ISO 9002 quality system. The group is one of the few Italian Hosiery companies currently certified in its entirety. In addition to this the Calzificio Real has been certified on a worldwide level by top buying chains.
